Motor Rewind vs. Replacement: Which Is Right for You?

The Great Debate: Rewind or Replace?

When a critical electric motor goes down, you need it back in service fast. The first question every plant manager asks is: 'Should we rewind or replace?' At All City Electric Motor, we help customers make this decision every day. Here's what you need to know.

When to Rewind

Motor rewinding involves replacing the copper wire windings inside the motor. It's essentially giving your motor a new electrical heart while keeping the original frame, shaft, and housing. Rewinding makes sense when:

  • The motor is large (50 HP+): Large motors are expensive to replace, and rewinding costs a fraction of a new unit
  • It's a specialty motor: Custom-wound, high-voltage, or legacy motors may not have direct replacements available
  • The mechanical components are sound: If the bearings, shaft, and frame are in good condition, rewinding is efficient
  • Lead time matters: A rewind can typically be completed in 2-5 days vs. weeks for a new motor

When to Replace

Sometimes a new motor is the smarter investment:

  • Small motors (under 10 HP): The cost difference between rewinding and replacing is minimal
  • Energy efficiency goals: Modern motors (NEMA Premium) can be 2-4% more efficient, saving thousands annually
  • Multiple previous rewinds: Each rewind can reduce efficiency by 1-2%. After 2-3 rewinds, replacement may be more economical
  • Severe mechanical damage: Cracked frames, bent shafts, or damaged housings aren't worth fixing

The Cost Comparison

As a general rule of thumb:

  • Rewinding costs about 40-60% of a new motor's price
  • A quality rewind can restore 95-98% of original efficiency
  • New motors come with full warranties and latest efficiency standards

For motors in the 25-200 HP range, rewinding almost always makes financial sense. Below 10 HP, replacement is usually more practical.
